Overview

The Highlander arrived for 2001 as Toyota’s car-based alternative to the truck-based 4Runner, sharing its underpinnings with the Lexus RX. It grew into a three-row family SUV and is a common choice for Alberta families who need seven or eight seats, all-wheel drive and a hybrid option without moving to a minivan. Since the 2010 model year most have come from Toyota’s Indiana plant. The gas-and-hybrid model sold through 2026 is being replaced by a battery-electric Highlander for 2028, built in Kentucky. For used buyers, the recalls worth checking include the 2004–2006 brake master cylinder, hybrid inverter boards on 2006–2010 hybrids, the 2017–2019 fuel pump and, on 2021–2025 models, the second-row seatback recliners.

The Highlander is not built in Canada: second-generation models were first built only in Japan, gas models moved to Princeton, Indiana, from the 2010 model year, and the 2028 electric Highlander comes from Georgetown, Kentucky.[1][10]

Generations

  1. Fifth generation (battery-electric)

    2028 on

    Battery-electric only, Toyota’s first three-row EV and its first EV assembled in North America (Georgetown, Kentucky). Canada gets XLE, XLE Premium and Limited grades with 77.0 or 95.8 kWh batteries.[1][10]

  2. Fourth generation (XU70)

    2020–2026

    TNGA-K platform with a 2.5 L four-cylinder hybrid; the V6 gave way to a 2.4 L turbo four for 2023, and every 2026 Canadian Highlander came with AWD.[1][7][9]

  3. Third generation (XU50)

    2014–2019

    Up to eight seats and more standard safety tech; the 2017 refresh brought an eight-speed automatic and a direct-injected V6.[1][5][6]

  4. Second generation (XU40)

    2008–2013

    Larger, V6-focused SUV built at first only in Japan; Toyota’s Princeton, Indiana plant began building gas models for North America in late 2009, while hybrids stayed Japanese-built.[1]

  • Oil gel (engine sludge), V6

    Documented Model years 2001–2002

    The 3.0 L V6 can build up oil gel, showing as blue exhaust smoke, a check-engine light or high oil use. A U.S. customer support program and class-action settlement covered 2001–2002 V6 Highlanders; it has long expired, and regular oil changes are the main defence.[2][3]

  • Brake master cylinder seal can curl

    Recall Model years 2004–2006

    If brake fluid without the right lubricating polymers is used at service, a master cylinder seal can dry out and leak fluid into the booster, lighting the brake warning and changing pedal feel.[12]

  • V6 crankshaft pulley can fail

    Recall Model years 2004–2006

    The crankshaft pulley’s outer ring can slip, causing noise and a charging warning, and the power steering belt can come off. Dealers inspect and replace the pulley.[13]

  • Hybrid inverter control board failure

    Recall Model years 2006–2010

    A control board in the hybrid inverter’s power module can fail while driving, lighting several warnings and putting the SUV into a reduced-power fail-safe mode.[14]

  • Driver power window master switch can overheat

    Recall Model years 2008–2011

    Uneven grease in the switch can let it stick, short and overheat. Dealers apply a heat-inhibiting grease or replace the switch’s circuit board.[15]

  • Low-pressure fuel pump failure

    Recall Model years 2017–2019

    The in-tank fuel pump can fail, causing rough running, a no-start or a stall. The recall replaces the pump.[16]

  • Coolant leak from the flow shut-off valve (hybrid)

    Service bulletin Model years 2020–2021

    A small coolant leak can bring up “Engine Maintenance Required” or weak air conditioning. Toyota’s U.S. customer support program 24TE04 covers certain 2020–2021 Highlander Hybrids; ask a Canadian dealer about a given VIN.[11]

  • Second-row seatback recliners may not lock

    Recall Model years 2021–2025

    The second-row recliners may not lock, letting a seatback move in a crash. Toyota advises not carrying passengers in the second row until the recall repair is done.[17]

    Issue. On a small number of vehicles, the bolt that secures the third-row center seat belt anchor to the roof may not have been installed properly. As a result, the seat belt could loosen or detach in a crash.

    Safety risk. A seat belt that detaches in a crash could increase the risk of injury.

    Corrective action. To reduce the safety risk, Toyota advises that you shouldn't transport a passenger in the third-row center seat until the recall repairs are completed. Toyota will notify owners by mail and advise you to take your vehicle to a dealership to replace the third-row center seat belt upper anchor bolt.

    Issue. Under certain conditions, a software problem could cause the rearview camera image to freeze or not to display. If this happens, the rearview image may not display when the transmission is shifted into reverse. Canadian regulations require the rearview image to display when the vehicle is reversing. Note: This recall only affects certain vehicles equipped with a panoramic view monitor system.

    Safety risk. A rearview camera image that doesn't display correctly could reduce a driver's ability to see behind the vehicle while backing up. This could increase the risk of a crash.

    Corrective action. The company will notify owners in writing and advise you to take your vehicle to a dealership to update the parking assist ECU software.

    Issue. On certain vehicles, a software problem could cause the combination meter in the instrument panel not to display when the vehicle is started. As a result, you may not be able to see certain information about the vehicle, including the speedometer, fuel gauge, warning lights and malfunction tell-tales. Note: This recall only affects vehicles equipped with a 12.3-inch display.

    Issue. On certain vehicles, a sensor for the occupant classification system (OCS) may not have been manufactured properly. As a result, the sensor could short circuit and cause the airbag system to turn off the passenger-front airbag even when a passenger is seated. Note: This problem would cause a warning message to display on the instrument panel and the airbag indicator light would display "passenger airbag off".

    Issue. On certain vehicles, the front lower bumper cover may not be attached properly. As a result, if there is a minor impact to the front bumper, the lower bumper cover, engine under cover, and the fender liners could separate from the vehicle while driving.

    Issue. Under certain conditions, the vehicle stability control (VSC) system may not switch on when the ignition is restarted. This can happen if the driver manually turns off the VSC, depresses the brake pedal, and then turns off and restarts the vehicle while continuously depressing the brake pedal. Canadian regulations require the stability control system to be active each time that you start the vehicle.

    Safety risk. A stability control system that is switched off could increase the risk of a crash.

    Issue. This recall is for certain block heater kits installed on certain vehicles or sold as accessories at Toyota or Lexus dealerships. On certain vehicles, the engine block heater cable may not have enough heat protection and could be damaged by high temperatures. If this happens, the cable could short circuit while plugged in, and cause the wiring to overheat or melt.     Safety risk. Engine block heater wiring that overheats or melts could create the risk of a fire.

    Corrective action. Toyota recommends that you should stop using the engine block heater immediately. Toyota will notify owners by mail and instruct you to take your vehicle to a dealer to disable the engine block heater. For some vehicles, the corrective actions for this recall are under development. For others, a new engine block heater cannot be installed, and the owner will receive a refund of the purchase price of the engine block heater.

    Issue. On certain vehicles, the hook and loop material used to attach the carpet to its underpadding may not be flame resistant. As a result, when it is tested alone, the loop fasteners do not meet the requirements of Canadian regulations.

    Safety risk. As the carpet is always assembled, and the loop fasteners are very small, this problem does not create a safety risk.

    Corrective action. This is not a recall. The company has made production changes to ensure that all new vehicles meet the requirements of Canadian regulations.

    Issue. On certain vehicles, an oil passage in the rotor of the vacuum pump may not have been machined properly and could result in oil not being distributed throughout the pump. This could lead to the illumination of a warning light and message, an audible tone, and a sudden loss of braking assist, which could increase stopping distances and increase the risk of a crash causing injury and/or damage to property.

    Corrective action. Dealers will replace the vacuum pump with a new one.

    Issue. On certain vehicles, the electrical power cords of some dealer installed block heaters may have been improperly manufactured, causing the wires to contact each other, resulting in a short circuit. A short circuit could lead to a fire which would increase the risk of injury and/or damage to property.

    Corrective action. For vehicles where the subject block heater was approved for installation, the dealer will replace the block heater assembly with a new one of an improved design. For vehicles where the subject block heater was not approved for installation, dealers will remove the block heater assembly. In the interim, until the remedy can be performed, dealers will cut the plug end from the block heater cord to disable the block heater's operation.

    Issue. Certain vehicles may not comply with the requirements of Canada Motor Vehicle Safety Standard (CMVSS) 135 – Light Vehicle Brake Systems. The brake fluid level sensor may not have been connected during the manufacturing process. In the event that the brake fluid level sensor wire harness is not connected and the brake fluid were to fall below the specified level without illuminating the warning indicator, the vehicle braking performance could be affected, which would increase the risk of a crash causing injury and/or damage to property.

    Corrective action. Dealers will inspect and connect the brake level fluid sensor as necessary.

    Issue. On certain vehicles, the circuit board for the electric power steering electronic control unit may be damaged. A damaged circuit board could result in sudden loss of steering power assist and would trigger a warning lamp to illuminate. A vehicle experiencing a loss of steering power assist would revert to a manual steering mode which would require greater driver effort, especially at low vehicle speeds. A loss of steering power assist could ultimately result in a crash causing property damage and/or personal injury.

    Safety risk. Engine block heater wiring that overheats or melts could create the risk of a fire.

    Corrective action. Toyota recommends that you should stop using the engine block heater immediately. Toyota will notify owners by mail and instruct you to take your vehicle to a dealer to disable the engine block heater. For some vehicles, the corrective actions for this recall are under development. For others, a new engine block heater cannot be installed, and the owner will receive a refund of the purchase price of the engine block heater.

    Issue. On certain vehicles, the roll angle sensors in the airbag sensor assembly could fail. If one of the roll angle sensors malfunctions, the airbag warning lamp will illuminate, the roll detection system will be suspended, and the curtain shield airbag will not deploy during a roll-over crash (where deployment is warranted), thereby increasing the risk of personal injuries to the seat occupant. The airbag system, however, will continue to detect frontal and lateral impacts and, in those instances, will function as designed. If both roll angle sensors fail nearly simultaneously after starting the vehicle, the curtain shield airbag and the seatbelt pretensioner could inadvertently deploy. Inadvertent curtain shield airbag deployment in a non-impact situation may cause damage to the surrounding vehicle environment and create expensive vehicle repair, including replacement of the curtain shield airbag module and the airbag electronic control unit. In some instances, inadvertent deployment could cause minor injuries to vehicle occupants.

    Corrective action. Dealers will replace the airbag sensor assembly.

    Issue. Certain vehicles use brake fluids containing polymers that act as lubricants for certain brake system components. If during vehicle maintenance, brake fluid is used that does not contain such polymers or only small amounts, part of the internal rubber seal located at the end of the brake master cylinder piston may become dry and may curl during movement of the piston. If this occurs, a small amount of the brake fluid could slowly leak from the brake master cylinder into the brake booster, resulting in illumination of the brake warning lamp. If the brake warning light has illuminated and the vehicle continues to be operated without refilling the master cylinder brake fluid reservoir, the driver will begin to notice a spongy or soft brake pedal feel and braking performance may gradually decline. This will increase the stopping distance, increasing the likelihood of a crash.

    Corrective action. Dealers will replace the brake master cylinder seal with a newly designed one.

    Issue. On certain vehicles, there is a breather hose that attaches to the nozzle of the on-board refueling vapor recovery (ORVR) valve, which is located on the topside of the fuel tank. The breather hose is attached with a clamp, whose "tabs" face in the upward direction. When the vehicle was crashed under the new car assessment program (NCAP) test (i.e., 35 mph frontal barrier crash), the clamp "tabs" contacted the underside of the body due to movement of the fuel tank, causing the nozzle to break. In the worst case, nozzle breakage could result in fuel leakage if the vehicle rolls-over after a high speed frontal crash.

    Corrective action. Dealers will rotate the specified clamp.

    Issue. Certain sport utiity vehicles. The reservoir filler cap of the brake master cylinder may induce a vacuum, introducing some air into the brake master cylinder reservoir. This could cause abnormal brake noise and increased pedal stroke when the brakes are applied. The increased pedal stroke will lengthen the stopping distance of the vehicle, increasing the risk of a crash.

    Corrective action. Dealers will bleed the air from the brake lines and replace the reservoir filler cap.
